Outdoor infrared heaters live a rough life. They go from scorching hot one minute to freezing and damp the next. If you’re looking at an IP65-rated unit, you might think the whole thing is waterproof. But here’s the thing: the chassis usually holds up fine. The real trouble starts where the power cord enters the machine. I’ve seen way too many cheap heaters use basic rubber grommets. They look fine on day one. But after a few weeks of heating up and cooling down, that rubber just bakes. It cracks. It shrinks. And once that seal gives up, water finds a way in. Then you’re staring at a short circuit and a tripped breaker. Why “standard” seals fail It comes down to heat soak. When those infrared elements are cranking, the heat actually travels down the wires. Most budget seals are made of low-grade polymers that can’t take the abuse. They lose their stretch and stop hugging the cable. That’s when capillary action kicks in. It basically sucks rainwater and humidity straight into the electrical housing. It’s a slow leak that ends in a big headache. Doing it the right way We handle this differently. Instead of generic rubber, we use high-temp fluorosilicone or specialized epoxy potting. These materials don’t care about the heat; they keep a tight grip on the wire even after thousands of cycles. We don’t just rely on one thing, either. We use a multi-stage approach. First, there’s a mechanical squeeze to hold the wire in place, and then we add a chemical bond that basically fuses the wire jacket to the housing. It creates a total barrier. No moisture gets in, and the wire doesn’t rub against the metal casing and fray over time. The honest trade-off Now, there is a catch. When you make a seal this tight, you can’t just pull a wire out and swap it if something goes wrong. These systems aren’t really “modular.” If a lead fails in a fully potted system, you’re usually looking at replacing the whole heating assembly. It’s a choice. You can have a heater that’s easy to tinker with, or you can have one that won’t die the first time it rains. We’ll take the latter every time.
